Duplicating a Brewery, Coast to Coast

"We took a trip out to San Diego to see the integration … We took our time with scope development and understanding what our customer needed in their new facility. We have learned the places it's okay to change, the places where it needs to stay the same and we've successfully executed a duplicate brewery all while staying true to brand."

The Challenge

In 2011, Paul Mueller Company partnered with Green Flash Brewing, a craft brewery, to build a production brewery in San Diego, California. With their popular brews and innovative marketing skills, Green Flash Brewing quickly found itself in need of more production capacity and started thinking of adding additional locations.

In 2015, Green Flash Brewing announced plans to build a brewery in Virginia Beach, Virginia. This new location across the country would allow Green Flash Brewing to greatly cut distribution costs—however, it also posed a challenge. In order to make this project a success (keeping their product consistent and on brand), they would need strict duplication of their San Diego brewery.

The Journey

Green Flash Brewing quickly made the decision to partner with Paul Mueller Company again for this project. Having built their first facility—which largely contributed to Green Flash Brewing’s success—they were confident in our ability to take on the task of building this new duplicate brewery.

During initial project planning, Green Flash Brewing decided they wanted Mueller to be in charge of construction and the control system throughout the project. Working in collaboration, we were able to design a building exactly like Green Flash Brewing wanted. As both companies collaborated on layout, we developed industrial brewing equipment plans.

The Solution

The Mueller team started by taking a trip to San Diego to review the original integration.

"We took a trip out to San Diego to see the integration … We took our time with scope development and understanding what our customer needed in their new facility. We have learned the places it's okay to change, the places where it needs to stay the same and we've successfully executed a duplicate brewery all while staying true to brand." — Jessica Presley, Paul Mueller Company

The brewhouse was built at the Paul Mueller Company headquarters in Springfield, Missouri. Everything was piped up, connected, and tested, and the electrical controls were run. We were then able to take apart the equipment into several strategic pieces to ship to the project site.

"Then we go out and set the system back up, we have had some customers who try to do that themselves, it's so much better if we can pull our field operations team in, just put the whole thing back together. Seamless transition from shop build to installing the facility.” — Jessica Presley

The Results

In the end, Paul Mueller Company was able to create a beautiful 250,000 barrel production brewery to solidify the Green Flash Brewery status as a craft beer force to be reckoned with. The showcase facility has become a go-to destination in the Virginia Beach community.
